AUTO FABRIC COATING BY BULLOWS (MAKE IN INDIA) | INDUSTRY 4.0

 Being the manufacturer of Spray Gun & Painting equipments related to Spraying, feeding, recirculating & agitating, we come across lot of customers with different difficulties at their painting process. One of such customers where we did altogether different application than our usual offerings. Our customer is into cloth manufacturing for defense on which they wanted to have different designs as per defense requirement.



Initially, they were doing this activity by using different design stencils keeping on cloth & manual painting by using operator. This process was too time consuming & operator dependent. They found that they need lot of time for painting of one single complete rim of 100 mtrs cloth. At the same time, human intelligence was required to select design stencil every time because it was not allowed to follow same sequence of design every time, it was expected to be done with different and random designs. Finally, we together with customer came up with automatic coating machine with handling of different stencils on conveyor, handling of cloth by using winder & unwinder & handling of 8 different spray guns on reciprocator. Hence, this new special purpose automatic painting machine is integration of stencil conveyor, reciprocator & winder-unwinder. In order to handle issue of random design selection, we gave option of putting sequences in an excel & upload it on our given system interface so that conveyor can behave accordingly, and random design requirement can be achieved without human intervention during production. 8 nos automatic spray guns with auto feeding system was supplied with interlocks of auto cleaning for less maintenance activity. Each spray gun operates independently so that can control spray gun operation as per design of stencil. In order to comply Safety & Pollution Control Board requirement, system was supplied along with Spray Painting Booth which ensured no hazardous oversprayed particles settles inside or outside Spray booth. It is properly arrested through Paint Arrestance filters & exhaust systems with given government limit of PPM. To match production, we had challenge of making ink / paint dry on cloth immediately before it reaches to winder station. Hence, we have installed Oven with certain temperature which ensures ink dries before it reaches to winder station. Supplied oven works on Boiler steam energy which was already available at customer’s premises. We could achieve following results by installing Auto Painting System for Fabric Coating, 1. Coating Operator dependency is removed 2. Complete auto handling removed additional manpower & improved in productivity 3. Auto Spray Painting System ensured controlled use of Ink or Paint, lesser maintenance 4. Auto Oil Spraying on Parathas
Spraying edible oil by manually for large quantity becomes critical and improves fatigue of the worker. So recently we have developed Timer based Edible oil spraying unit successfully.
 

In this system edible oil is sprayed on the food by sensing position using timer based automatic laser sensor. The food is carried using flat belt conveyor at the spraying station and oil is sprayed using Automatic Spray Gun. The edible oil is supplied to Automatic Spray Gun through pressure feed tank. Program is set using PLC programming for spraying edible oil in specified time. Oil needs to be handled at certain temperature, Bullows designed system to handle such kind of applications.

About HVLP Spay Gun

HVLP consumes higher volume air at lower pressure to atomize coatings. By reducing atomizing air pressure at the air nozzle, forward velocity of the spray is also reduced, minimizing “bounce back” and “overspray” from the article being coated. This results in substantial savings in coating materials, booth filter usage, and helps industrial finishing operations meet compliance regulations. Normal operating nozzle pressures range from 3 to 10 PSI, with air consumption from 6 to 22 CFM. Lower viscosity materials can be atomized from 3 to 5 PSI, while heavier materials and higher fluid deliveries require the higher air settings, upwards of 10 PSI.

Information about Spray Paint Gun

The spray gun is the key component in a finishing system and is a precision engineered and manufactured instrument. Each gun type and size is specifically designed to perform a certain, defined range of tasks.

There are a number of different spray gun technologies used for manual spray application of industrial coatings. Most coating systems use manual spray guns, alone or as reinforcement for automated application. Manual spray equipment provides the freedom to spray in hard to reach areas at different angles that would be difficult to reach with a stationary automatic gun.

Spray guns all have one thing in common: the atomization of fluid at the tip where the paint leaves the fluid nozzle. There are two passageways in a spray gun - one for air and one for fluid. Atomization is achieved by a vacuum formed by the air rushing past the fluid passage while drawing the fluid into the air stream. At this point, air is mixed with fluid and a spray mist ejects from the nozzle.

The right tool for your application is a special combination of several factors. These include the delivery system and atomization method, as well as the spray gun’s air cap, fluid tip and needle combinations. The best tool for the job will allow you to maximize the finish quality in a minimum amount of time.

In order to achieve sufficient atomization, paint has to be either drawn up from below the gun (pressure feed) or fed from the top down into the nozzle (gravity feed).

Gravity Feed spray guns feature an attached cup on top of the gun. Material fluid flow is created by gravity, which allows the operator to make fine adjustments between the atomizing pressure and fluid flow, and utilize virtually all material in the cup.

No fluid pickup tube is used, since the fluid outlet is at the bottom of the cup. This cup has a vent hole at the top of the cup that must remain open. The cup is normally limited to approximately 600 cc capacity due to weight and balance.

Gravity feed guns are ideal for small applications such as spot repair, detail finishing or for finishing in a limited space. They can utilize smaller quantities of material and feed more viscous liquids than suction guns.

Pressure Feed systems are the perfect solution for various finishing applications: when you need to deliver large amounts of material to the finish area, when fast application is required and when the material is too heavy to be siphoned from a container.

In this design, the conventional gun fluid tip is flush with the face of the air cap. The material is pressurised in a separate cup, tank or pump. The pressure forces the material through the fluid tip and to the air cap for atomisation.

This system is normally used when large quantities of material are to be applied, when the material is too heavy to be siphoned from a container or when fast application is required.

Production spraying in a manufacturing plant is a typical use of a pressure feed system.

Powder coating is by far the youngest of the metal finishing techniques in commonly use today. The process involves spraying an electrically charged powder( plastic resin) onto the surface to be coated. The charged powder resin adheres to the electronically grounded surface and the product is then heated in a curing oven at more than 200 degrees Celsius. The result is a smooth, uniform and durable coating.
A powder booth is an enclosure that is designed to contain the powder application process. A recovery system is attached to the powder booth shell. The recovery system uses a fan to pull air into the booth and prevent the over sprayed powder from migrating out of the enclosure.

Powder Coating for Automotive Components
Although powder coating applications are not yet widely used on auto bodies, they are finding growing applications on components for both interior and exterior applications.
In most automotive applications, powder coatings are used for auto performance characteristics as most auto producers still prefer the use of liquid coatings for those areas requiring optimum appearance. 

Current applications in the automotive industry include:
Air filter housing, alloy road wheels, brake calipers & components, bright trim molding, bumper bars, door handles engine blocks – iron & alloys, mirror housings, motorcycle frames, oil filter housings, rocker covers seat frames, steel wheels assemblies, stereo system, components suspension systems, underbody primer, windscreen wipers.

5 Reasons to Powder Coat Your Products:
1. Economics – The economic benefits of powder coating are numerous but the largest benefit has to do with efficiency and overspray. The coverage of powder coating is 80-100% and any over spray is a solid and can be reclaimed and re-used netting virtually no wasted product. 

2. Safety – Safely applying powder coating requires precautionary measures to avoid breathing in the powder and getting it on your skin. This is an easier task to manage since the product is a solid and inert (it doesn’t pose a health risk when not being sprayed). During application it is recommended to stay out of the application zone and to avoid getting it on your skin (because of the minimal overspray this is completely manageable). Powder coatings are applied as a dry material and they contain very little, if any, Volatile Organic Compounds (VOC).

3. Environmental – There are many environmental advantages of powder coating as well. Since there are negligible solvents or VOCs there is no damage to the environment during application. The waste is also not hazardous and can be disposed in the landfill. Wet paint contains harmful chemicals that have been proven to deplete the ozone and produces hazardous waste that needs to be disposed of in an appropriate manner.

4. Mechanical – Powder coating generally produces a coating twice as thick as standard paint.  The real advantage is its flexibility and ability to bend and yield with the material it is applied to. This makes it ideal in the transportation industry where the products are subject to a lot of vibration and twisting as they move down the road. We have also found that they stand up way better to rock chips and other common road damage.

5. Production Advantages – The main advantage from a production point of view is that when the powder coated product comes out of the oven it is completely cured within 20min and ready to be put to work. Standard liquid paints can take days to completely cure and depend on the atmospheric conditions. You can literally put a powder coated object to work while it is still too hot to touch and not have to worry about wrecking the paint. Also in terms of production efficiency, with less waste over spray and less risk for runs and other defects, powder coating has become less of an art and a necessary skill taught to production staff.

6. Excellence of Finish
Readily available resins can provide one or a combination of desirable characteristics including: durability, resilience, high gloss, electrical insulation, toughness, anti-graffiti; and resistance to wear, corrosion, impact, chemical action, and weather. Powder manufacturers now offer a complete range of colours plus excellent colour matching.

7. Ease of Application
Consistent finish characteristics and electrostatic “wrap-around” reduce the need for highly skilled operators. Process is easily automated and can include automatic gun movers and/or contouring.

Powder coating plants are been categorized into two main areas:
1. Batch Powder Coating Plant
2. Conveyorised Powder Coating Plant

1. Batch Powder Coating Plant
Batch Type Powder or Paint Plant is economical and is recommended for low volume production. Small batch booths are manufactured for lab work and low volume production situations. The lab booth has a comparatively small work area (typically around 4’x 4’ opening) suitable for hanging sample panels or small parts. The plant includes a Spray Booth, Manual Guns and Handling System like Trolley or Manual Conveyor. Oven is having doors for entry and exit and it is box type. 
The recovery system is located at the back of the booth and the powder is sprayed to waste. Powder Booth is provided with multicyclone recovery system which is known as best recovery system all over the world. Paint booth can be dry type or wet type, and there is no recovery.
Walk-in manual booths are larger and can be used in production situations with or without a conveyor system. They are also typically used for non-reclaim situations. Walk-in booths are useful for large product that is not practical for hanging on a conveyorized system or for small volume operations. Walk in booths can be used with or without a conveyor system and sized for virtually any product.
Powder Booths normally job coaters opt for it as investment is low and the size of the product that is tobe coated is uncertain.

 2. Conveyorised Powder Coating Plant
The Conveyorised Plants are recommended where production volume is high. Conveyorized systems may be designed for manual application only, automatic application or a combination of the two. They are designed for continuous application with parts traveling through on a conveyor system.  A simple Overhead Chain Conveyor passes through Booth and Oven and coating is done with manual Spray Guns. Conveyor speed is worked out based on production rate required and oven can be straight tunnel type or with loops inside it. For large size components as openings are large camel back oven is recommended wherein heat losses are minimized normally upto 1mt speed this plant is workable.
Conveyorized booths provide an opportunity for higher volume production without the handling issues associated with batch operations. The booth will have a shell with a part opening on each end and openings for the application equipment on the side. The recovery system will be designed to capture the powder for reuse or disposal.

The same basic booth configuration can be designed for automatic application only. Instead of manual openings on the sides it will have slots for the automatic guns. Here Conveyor speed is high and it is impossible to coat the entire component manually. The guns are mounted on reciprocators and it is synchronized with conveyor speed. Auto applicators are beneficial due to automation and saving in powder/ paint. Further coating quality is superb as uniform coating is possible. Automatic application can be 100% effective but most booths that are designed for automatic application will also have manual stations for reinforcement.
